What is it?

A three-component epoxy resin system (base, hardener and specially processed fillers) that is mixed on site and applied over trimmed concrete pile heads to form a dense, continuously bonded, water-tight encapsulation layer.

Where is it used?

At the pile-to-pile-cap and pile-to-raft junction in basements, water-retaining structures, metro and underground works, and below-ground concrete where cut-off pile tops are a known water-ingress path.

Why use it?

It seals the vulnerable, often honeycombed cut-off pile head against groundwater and aggressive ground chemicals, bonding harder than the tensile strength of the concrete and protecting reinforcement before the cap or raft is poured.

How is it applied?

The surface is prepared and cleaned, the whole pack is mixed in supplied proportions, and the fluid resin is applied in layers to build a 5-50 mm encapsulation over the pile head and starter bars; it cures rapidly with a short usable life.

About Fosroc Supercast EPT

Fosroc Supercast EPT is a purpose-made epoxy resin for one of the most overlooked leak paths in deep substructure work: the cut-off pile head. When bored or cast in-situ piles are trimmed down to the design cut-off level, the exposed concrete is frequently weak, laitance-rich or honeycombed, and the projecting starter bars create a direct route for groundwater to track up into the basement raft or pile cap. Supercast EPT is designed to encapsulate that pile top in a tough, impermeable epoxy layer before the cap is cast, locking out water and shielding the steel.

It is supplied as a three-component system comprising a base, a hardener and a portion of specially processed fillers. The components are pre-batched so that the entire pack is mixed together on site in the correct proportions, with nothing else added. Once mixed, it is a fluid resin that is worked over the prepared pile head and around the projecting reinforcement, building up an encapsulation typically in the 5-50 mm thickness range. The cured material is dense and high strength, develops adhesion to the concrete that exceeds the tensile strength of the concrete itself, and resists attack from a wide range of chemicals, acids, alkalis and groundwater.

A point of clarity for specifiers and procurement teams: despite occasionally being mis-listed online as a hydrophilic or swellable joint sealant, Supercast EPT is not a gun-grade joint sealant, a pourable joint filler, or a waterstop. It carries no movement accommodation factor, does not accommodate cyclic joint movement, and is not gunned into a designed expansion or construction joint. It is a structural encapsulation and protection product for static pile-head detailing. Where a movement-accommodating joint seal is genuinely required, the correct Fosroc choices are the Nitoseal, Thioflex or Colpor families; where a cast-in or surface waterstop is needed at a construction or expansion joint, the Fosroc Supercast waterstop range (PVC, hydrophilic and rear-guard types) applies. We have grouped Supercast EPT under joint treatment because it is a water-ingress-control detailing product used at the pile-cap junction, but its mechanism is rigid epoxy encapsulation, not elastic sealing.

As an authorised Fosroc distributor and applicator serving Delhi NCR and Pan-India, Space Arc Engineering supplies Supercast EPT with the correct supporting products and applicator guidance so the pile-head detail is closed out correctly the first time, on programme-critical substructure pours.

The technical insight

The defining performance of Supercast EPT is its bond: cured epoxy adheres to sound concrete more strongly than the concrete’s own tensile capacity, so failure, if forced, occurs in the substrate rather than at the interface. This is what makes it suitable as a sacrificial water and chemical barrier on a load-transferring detail. Reported figures place density around 1950 kg/m3 and compressive strength around 75 N/mm2 at 7 days, with nil water penetration recorded after 7 days under test, confirming a dense, essentially impermeable matrix once cured. The practical constraint on site is the short usable life, about 2 hours at 25 C falling to roughly 1 hour at 35 C, which in Indian summer conditions is the single most important variable to plan for. Because the whole pack is pre-proportioned and mixed in one go, work must be organised so each batch is placed before it stiffens; in hot weather, smaller working areas, cooled or shaded storage of unmixed components, and early-morning or evening application all extend workable time. The 5-50 mm application thickness gives latitude to dress over irregular or slightly honeycombed pile tops, but the substrate must first be trimmed to sound concrete and cleaned of laitance, dust and free water, since the bond is only as good as the surface it grips.

Where it is used

  • Encapsulation and waterproofing of bored cast in-situ pile heads at the pile-to-pile-cap junction
  • Sealing of cut-off pile tops at the underside of basement rafts in deep substructures
  • Protection of pile-head reinforcement and starter bars against groundwater and ground chemicals before the cap is poured
  • Water-ingress control at pile heads in water-retaining structures such as STPs, ETPs, water and sewage treatment tanks
  • Below-ground pile-cap detailing for metro, tunnel approach, underpass and other infrastructure works
  • Protection of pile tops exposed to aggressive ground conditions, including sulphate- and chloride-bearing soils and contaminated ground
  • Remedial encapsulation of poorly compacted or honeycombed cut-off pile concrete prior to capping

Key advantages

  • Bond strength to concrete exceeds the tensile strength of the concrete, giving a reliable, integral water and chemical barrier
  • Dense, high-strength epoxy matrix with compressive strength around 75 N/mm2 and nil water penetration after 7 days
  • Resists a wide range of chemicals, acids, alkalis and aggressive groundwater, suiting contaminated and sulphate/chloride ground
  • Three-component pack is pre-proportioned for whole-pack mixing, removing site dosing errors
  • Builds in a wide 5-50 mm thickness range, dressing over irregular and minor honeycombed pile-top surfaces
  • Rapid cure keeps the substructure pour sequence moving on programme-critical works
  • Protects projecting pile reinforcement from corrosion at a known water-ingress path
  • Backed by Fosroc’s documented, country-specific technical data and by Space Arc’s applicator support across Delhi NCR and Pan-India

Limitations & considerations

  • Not a joint sealant, joint filler or waterstop: it has no movement accommodation factor and must not be used in moving expansion or construction joints
  • Short usable life (about 2 hours at 25 C, around 1 hour at 35 C) demands tight batch planning, especially in Indian summer heat
  • Rigid epoxy system: unsuitable where flexibility or cyclic movement capability is required
  • Bond and water-tightness depend wholly on correct surface preparation; laitance, dust, oil or free water on the pile head will compromise adhesion
  • Whole-pack mixing means part-batching is not recommended, which can cause waste on small or scattered pile groups if not sequenced well
  • An epoxy with handling, ventilation and skin-contact precautions; PPE and the current Fosroc safety data sheet must be observed
  • Performance values are cure-temperature dependent; verify against the current country-specific Fosroc TDS for the project location

Selection & best practice

Treat Supercast EPT as a surface-preparation-led product. First trim every pile down to sound, dense concrete at the design cut-off level and remove all laitance, loose aggregate, dust, oil and standing water; a roughened, clean, damp-free surface is essential because the entire performance rests on the bond. Plan batches around the usable life for the day’s temperature: in conditions above 30 C, store the unmixed components shaded or cool, mix smaller quantities, and place each whole-pack batch promptly before it stiffens. Mix the complete pack in the supplied proportions without adding solvents, water or other materials, and apply in layers to build the required 5-50 mm encapsulation, fully dressing around projecting reinforcement so no untreated concrete or steel is left exposed at the junction. Allow the resin to cure before casting the pile cap or raft over it, and coordinate the encapsulation with the wider below-ground waterproofing system (membranes, waterstops at the cap perimeter, and any crystalline or coating treatment) so the pile head is a continuous part of the watertight envelope rather than an isolated patch. Always work to the current, country-specific Fosroc Technical Data Sheet and Safety Data Sheet for the project, and confirm consumption against measured pile-top geometry to size the order correctly.

Frequently asked questions

Is Fosroc Supercast EPT a joint sealant or a waterstop?
No. Despite being mis-described as a swellable joint sealant on some third-party sites, Supercast EPT is a three-component epoxy resin used to encapsulate and waterproof cut-off pile heads. It has no movement accommodation factor and is not gunned into joints. For movement joints use Fosroc Nitoseal, Thioflex or Colpor; for cast-in or surface waterstops use the Fosroc Supercast waterstop range.
What exactly does Supercast EPT do at a pile head?
After a pile is trimmed to its cut-off level, the exposed concrete is often weak or honeycombed and the starter bars create a leak path. Supercast EPT is applied as a 5-50 mm epoxy layer over the cleaned pile top and around the reinforcement to form a dense, bonded, water-tight encapsulation that blocks groundwater and protects the steel before the pile cap or raft is cast.
How long can it be worked after mixing?
Usable life is short, about 2 hours at 25 C and roughly 1 hour at 35 C. In Indian summer conditions this is the key planning constraint, so mix smaller batches, keep unmixed components cool and shaded, and place each whole-pack batch promptly before it stiffens.
Does it need a primer?
The critical requirement is surface preparation rather than a separate primer: trim to sound concrete and remove all laitance, dust, oil and free water so the epoxy can develop its full bond. Always follow the surface-preparation and any priming guidance in the current country-specific Fosroc Technical Data Sheet for your project.
Can it be used on honeycombed or irregular pile tops?
Yes, within reason. The 5-50 mm application thickness lets it dress over irregular and minor honeycombed surfaces, but the substrate must first be cut back to sound, clean concrete. Severely defective concrete should be made good before encapsulation, since the bond is only as good as the surface beneath it.
Can Space Arc Engineering supply and apply Supercast EPT across India?
Yes. Space Arc Engineering is an authorised Fosroc distributor and applicator based in Delhi NCR and serving Pan-India. We supply Supercast EPT with the correct supporting waterproofing products and provide applicator guidance and current Fosroc technical and safety datasheets for your project location.

How we position Fosroc Supercast EPT

Supercast EPT occupies a specialist niche in the Fosroc range: it is a pile-head encapsulation resin, not a sealant, and is best understood as part of the below-ground waterproofing detail rather than the joint-sealing toolkit. That distinction matters for specifiers. If the requirement is to seal a moving expansion or construction joint, the correct Fosroc products are the polyurethane and polysulphide sealants in the Nitoseal and Thioflex families, or Colpor for trafficked pavement joints; credible market alternatives in that space include Sika’s Sikaflex range, MBCC/Master Builders Solutions MasterSeal sealants, and STP’s joint-sealing products. If the requirement is a construction- or expansion-joint waterstop, the Fosroc Supercast waterstop family (PVC, hydrophilic swellable and rear-guard types) is the relevant line. Supercast EPT is the right specification only where cut-off pile heads must be encapsulated and waterproofed at the pile-cap or raft junction. Space Arc Engineering helps clients in Delhi NCR and across India select correctly between these products and supply the matching, authorised Fosroc materials for the actual detail in hand.
