What is it?

A single-component, polymer-modified cementitious repair mortar from MC-Bauchemie, factory-blended with pre-dosed polymer and thixotropic additives so it only needs water on site. It meets EN 1504-3 Class R4 for structural concrete replacement.

Where is it used?

Overhead soffits and vertical faces where formwork is impractical, bridge and flyover undersides, parking-structure ceilings, tunnel linings, beam soffits and retaining-wall repairs across Delhi NCR and pan-India.

Why use it?

It stays put on ceilings and walls without slumping, builds up to 40 mm in one overhead lift, develops over 45 MPa compressive strength and bonds at over 2.0 MPa, so patched sections behave structurally like the parent concrete.

How is it applied?

Prepare and pre-wet the substrate to a saturated surface-dry state, prime cleaned rebar, mix roughly 4.5 to 5.5 litres of water per 25 kg bag, then trowel-apply firmly and cure for at least seven days.

About MC-Bauchemie MC-RocTec 500

MC-RocTec 500 is MC-Bauchemie’s answer to one of the most awkward problems on a repair site: reinstating concrete on a surface that gravity is working against. Damaged soffits, beam undersides and vertical columns cannot easily take poured or sprayed material, and building formwork against every patch is slow and expensive. This mortar is engineered to be handled entirely by hand. It arrives as a factory-blended dry powder with the polymer already dosed in, so the crew adds only clean water, mixes to a stiff plastic consistency, and works it onto the surface with a trowel. Its highly thixotropic character means it firms up at rest yet moves freely under the trowel, letting an applicator build genuine thickness overhead without the material sagging or peeling away before it sets.

For engineers and consultants, the value is that a hand-applied patch performs like the concrete it replaces. MC-RocTec 500 is certified to EN 1504-3 as a Class R4 mortar, the highest structural grade in that standard, and delivers compressive strength above 45 MPa at 28 days with pull-off bond strength above 2.0 MPa on a properly prepared substrate. Those figures matter on load-bearing elements such as bridge decks and flyover soffits, where the repair is not cosmetic but part of the structure’s ongoing service life. Because the polymer is factory-controlled rather than site-gauged, batch-to-batch consistency is far better than with a mortar mixed from separate liquid and powder components, which reduces the risk of weak patches caused by dosing errors on a busy site.

The technical insight

The behaviour that defines this product is thixotropy. Modified cellulose ethers and microsilica, working alongside the polymer emulsion, give the fresh mortar a high yield stress at rest but a much lower apparent viscosity once it is being sheared under a trowel. In plain terms, the material behaves almost like a stiff paste when it is sitting on a ceiling, so it resists slumping under its own weight, but it becomes workable the moment the applicator presses and drags it. That single property is what allows lifts up to 40 mm overhead and up to 80 mm on vertical faces without any formwork to hold the material in place. The polymer content does two further jobs: it wets out the substrate to lift the bond above 2.0 MPa, and it refines the pore structure so early-age drying shrinkage, and the surface cracking that comes with it, is reduced. The semi-fine aggregate grading, with a maximum size around 3 to 5 mm, keeps the mix cohesive enough to feather into a repair edge while still carrying enough body to build thickness in one pass.

Where it is used

  • Repairing spalled and delaminated bridge soffits and deck undersides
  • Reinstating concrete cover on parking-structure ceilings and beam soffits
  • Underside repair of elevated roads and flyover decks
  • Patching corrosion-damaged beam and column soffits in industrial buildings
  • Localised repair of tunnel linings and other confined overhead surfaces
  • Vertical reinstatement of retaining walls, abutments and pier faces
  • Building back concrete cover over cleaned and primed reinforcement
  • Thick-section vertical patch repairs where formwork is impractical

Key advantages

  • Highly thixotropic, so it holds on overhead and vertical surfaces without slumping or the need for formwork
  • Builds up to 40 mm per lift overhead and up to 80 mm on vertical faces in a single pass
  • EN 1504-3 Class R4 certified for genuine structural concrete replacement
  • Compressive strength above 45 MPa at 28 days for load-bearing repairs
  • Pull-off bond strength above 2.0 MPa on a prepared substrate
  • Factory pre-dosed polymer removes site gauging errors and improves batch consistency
  • Mixes with water only, keeping site logistics and mixing simple
  • Reduced early-age shrinkage cracking thanks to the polymer-modified matrix

Limitations & considerations

  • Not a self-levelling or free-flow mortar; it is designed for trowel application and will not fill formed sections by pouring
  • Overhead lift thickness is capped at 40 mm, so deeper overhead losses need multiple lifts applied in sequence
  • Performance depends entirely on preparation; without cleaning rebar to Sa 2 or St 3 and priming it, the repair can fail regardless of the mortar
  • Requires substrate pre-wetting to saturated surface-dry, and disciplined curing for at least seven days, which adds time on fast-track jobs
  • In hot Indian conditions curing must begin within about 30 minutes of finishing, demanding close site supervision
  • As a cementitious system it is not a substitute for a crack-injection resin or a chemical-resistant lining where those are specified

Selection & best practice

Success with MC-RocTec 500 is decided before any mortar is mixed. Break out all loose and carbonated concrete back to a sound, roughened substrate, and cut back around corroded reinforcement so the bar can be cleaned on all faces to Sa 2 or St 3. Prime the exposed steel with a corrosion-inhibiting epoxy primer and let it reach the correct tack before mortaring. Pre-wet the concrete to a saturated surface-dry condition, damp but not glistening, so the substrate does not draw water out of the fresh mortar. Add roughly 4.5 to 5.5 litres of clean water per 25 kg bag, using the lower end for overhead work to keep the mix stiff, and mix mechanically to a lump-free consistency. Press the first layer firmly into the substrate to eliminate voids, then build thickness within the 40 mm overhead or 80 mm vertical limit. In warm weather begin curing within 30 minutes of finishing, using a curing compound or wet covering, and maintain it for a minimum of seven days.

Industry use cases

Bridges & Flyovers

Reinstating spalled deck soffits and pier faces where cover has been lost to carbonation and rebar corrosion, using overhead lifts that do not need suspended formwork.

Parking Structures

Repairing ceiling soffits and beam undersides in multi-level car parks, restoring cover to corroded reinforcement while the structure stays partly in service.

Tunnels & Metros

Localised repair of tunnel linings and overhead surfaces in confined spaces where a hand-applied, non-slump mortar is far more practical than shuttered replacement.

Industrial Buildings

Rebuilding damaged beam and column soffits in plants and warehouses, giving load-bearing elements an R4-grade structural repair rather than a cosmetic skim.

Water-Retaining & Retaining Walls

Vertical reinstatement of abutments, retaining walls and thick wall sections where the 80 mm vertical build capacity avoids repeated thin passes.

Frequently asked questions

What does the EN 1504-3 Class R4 rating actually mean for my structure?
R4 is the highest structural class in EN 1504-3, covering high-strength mortars for load-bearing repairs. It signals the patch is intended to carry structural loads, backed here by over 45 MPa compressive strength, not just to fill a cosmetic defect.
How thick can I apply MC-RocTec 500 overhead in one pass?
Up to 40 mm per lift on overhead soffits and up to 80 mm on vertical faces, all without formwork. Deeper overhead losses are built up in successive lifts once each layer has set enough to receive the next.
Do I really need to prime the reinforcement before mortaring?
Yes. Corroded steel must be cleaned to Sa 2 or St 3 and treated with a corrosion-inhibiting epoxy primer. Skipping this lets corrosion continue behind a sound-looking patch, which is the most common cause of repeat repair failures.
How much water do I add, and does it change for overhead work?
Roughly 4.5 to 5.5 litres of clean water per 25 kg bag. Use the lower end for overhead application to keep the mix stiff and non-slumping; too much water reduces both strength and its ability to hang on a soffit.
Is this suitable for the summer temperatures we work in across North India?
It is formulated to be applied in warm conditions, but hot weather shortens working and setting time. Begin curing within about 30 minutes of finishing and keep the repair cured, with a compound or wet cover, for at least seven days.
Can I use MC-RocTec 500 to fill formed or poured sections?
No. It is a trowel-applied, non-slump mortar for hand application on soffits and vertical faces. For formed pours or free-flowing placement you need a flowable micro-concrete or a self-compacting repair mortar instead.

How we position MC-Bauchemie MC-RocTec 500

MC-RocTec 500 sits at the structural, overhead-and-vertical end of MC-Bauchemie’s concrete repair range. Where the loss of section is deeper or you need a poured, formed reinstatement, look at MC-Bauchemie’s flowable Nafufill micro-concrete and R4 replacement mortars such as Nafufill KM 250 rather than forcing a hand-applied mortar into a pour. Pair MC-RocTec 500 with an MC-Bauchemie corrosion-inhibiting rebar primer and a compatible curing compound to keep the whole system single-source and warranty-clean. For crack-related distress rather than section loss, our MC-Bauchemie and Sika injection-resin ranges are the right tools, and for a protective anti-carbonation topcoat over the finished repair we can specify an MC-Bauchemie or Fosroc protective coating. As an authorised distributor and applicator for multiple brands, Space Arc can also match this against equivalent Fosroc and Sika repair mortars where a project already specifies one of those systems.
