Renderoc HB40 is a lightweight, high-build, polymer-modified, cementitious repair mortar from Fosroc developed specifically for the repair of large areas of spalled, carbonated, and deteriorated concrete on overhead soffits (the underside of bridge decks, floor slabs, beams) and vertical surfaces (columns, walls) where the repair volume is large and the overhead application requires a mortar that will not sag or fall from the surface during application. Standard concrete repair mortars are too heavy for overhead application in thick lifts — a heavy mortar applied to an overhead soffit without formwork support would slump and fall before it could cure. Renderoc HB40 addresses this through its lightweight aggregate formulation: the product incorporates low-density expanded clay or perlite aggregate that significantly reduces the unit weight of the mortar compared to standard cement-sand repair mortars, reducing the self-weight loading that causes sag. The polymer modification (using a liquid polymer admixture that is added to the gauging water) provides the enhanced adhesion, cohesion, and thixotropy that prevent sag and allow the mortar to be applied in thick lifts (up to 40 mm in a single application — hence the HB40 designation for high-build at 40 mm) without requiring formwork support. The mortar is trowel-applied to the prepared overhead or vertical surface and can be built up in stages for repairs deeper than 40 mm. Renderoc HB40 is designed for application in a single lift of up to 40 mm thickness on overhead soffits and vertical surfaces without sagging or falling — this is the maximum practical single-lift thickness achievable with the product at its design polymer content and lightweight aggregate combination. However, achieving the maximum 40 mm lift without sag requires attention to the mixing consistency: the mortar must be mixed to the correct stiffness (not too wet — excess water reduces the yield point and cohesion of the mortar, causing sag even in a theoretically sag-resistant product); the mortar must be applied promptly after mixing before stiffening begins; and the surface temperature must not be too hot (a hot concrete soffit in Indian summer can cause rapid set of the mortar during application before it has been properly consolidated). For repairs deeper than 40 mm, the repair should be carried out in stages: apply the first lift up to 40 mm, allow it to stiffen and gain early strength (typically 4 to 8 hours at 25 degrees Celsius), scratch the surface of the first lift to provide a key for the second lift, apply Renderoc BS bonding slurry to the first lift surface, and apply the second lift of Renderoc HB40 up to a further 40 mm.
