What is it?

A one-component, pre-bagged micro-concrete (Portland-cement based with graded aggregates and additives) that needs only clean water on site to produce a high-strength, fast-setting thick-section repair mortar.

Where is it used?

Localised thick-section patch repairs to concrete carriageways, highways, pavements, airport aprons, access ramps and industrial floors where rapid reopening to traffic is critical.

Why use it?

It rebuilds deep sections (up to 250 mm in a single pour) without the thermal cracking that normally plagues large cementitious pours, gains strength fast (about 30 MPa at 3.5 hours), and is shrinkage-compensated to BS EN 1504-3 Class R4.

How is it applied?

Break out and saturate the substrate to SSD, mix one full 25 kg bag with 2.2-2.8 litres of clean water in a forced-action mixer, pour and tamp into the prepared bay, trowel to a closed finish, then cure with Concure WB or polythene sheeting.

About Fosroc Patchroc 250

Fosroc Patchroc 250 is a fast-setting micro-concrete engineered specifically for deep, structural patch repairs to horizontal concrete: carriageways, highway slabs, pavements, airport aprons, access ramps, loading bays and heavy-duty industrial floors. It belongs to Fosroc’s concrete-repair range alongside the Renderoc family and the general-purpose Patchroc GP, but it occupies a distinct niche: while most hand-applied repair mortars are limited to thin sections, Patchroc 250 is designed to fill from a minimum of 25 mm up to a maximum of 250 mm depth in a single application, in bays of up to 4 m squared. For Indian contractors and highway authorities, that means a pothole, spalled slab corner or full-depth carriageway patch can be reinstated and reopened to traffic the same shift rather than the next day. The product arrives as a single-component, pre-bagged blend of dry powders based on Portland cements, carefully graded aggregates and chemical additives. Only clean water is added on site, which removes the batching variability that affects site-mixed concrete and ready-mix when small quantities are needed in remote or congested locations. The defining feature is its cement chemistry: it delivers rapid set and rapid strength gain while keeping the heat of hydration under control, so even a 250 mm pour does not generate the internal exotherm and thermal-shock cracking that would normally rule out a deep cementitious patch. Low drying shrinkage (under 300 microstrain at 7 days) plus shrinkage compensation further reduce cracking risk and help the repair stay bonded to the parent slab. It contains no chloride admixtures, is alkaline and therefore passivates and protects embedded reinforcement, and can be left as a trafficable wearing surface or overcoated with deck membranes and coatings once moisture falls below 6 percent. In short, Patchroc 250 answers a specific Indian infrastructure problem: how to make a durable, full-depth concrete repair on a live road or operational floor with minimum lane-closure or downtime.

The technical insight

The engineering story sits in the cement chemistry. A conventional high-early-strength concrete poured at 250 mm depth would liberate a large heat of hydration; the hot core expands while the cooler surface restrains it, and on cooling the resulting tensile stresses crack the patch. Patchroc 250 uses a blended Portland-cement system with a deliberately low water demand (water:powder ratio of about 0.10, i.e. 2.2-2.8 litres per 25 kg bag) so that strength develops quickly without an uncontrolled exotherm, letting it be placed full-depth in one pour. Strength data from the TDS (cured to replicate whole-bag exotherm up to 1 day) show roughly 30 MPa at 3.5 hours, 40 MPa at 1 day, 45 MPa at 7 days and 50 MPa at 28 days, comfortably clearing the BS EN 1504-3 Class R4 compressive threshold of 45 MPa. Other certified values include chloride ion content under 0.05 percent, pull-off bond strength of 2.0 MPa or more, elastic modulus above 20 GPa, capillary absorption of 0.5 kg per m squared per h to the power 0.5, and pass on freeze-thaw thermal compatibility. The low permeability is the durability engine: the cured matrix is effectively impermeable to acid gases, waterborne chloride ions and oxygen, which is exactly what retards reinforcement corrosion in carbonated or chloride-contaminated slabs. The trade-off is a short working window. Stiffening time is on the order of 10-25 minutes and final set around 60 minutes at 20 degrees C, so successive pours must be kept under 10 minutes apart and the crew must be ready before water hits the bag.

Where it is used

  • Full-depth and thick-section patch repairs to concrete highways, carriageways and service roads
  • Reinstatement of spalled or delaminated rigid pavement slabs and slab corners
  • Airport apron, taxiway and hardstanding repairs where rapid return to service is required
  • Access ramps, loading docks and heavy-vehicle approach slabs
  • Industrial and warehouse floor repairs subject to forklift and wheeled traffic
  • Repair of joint arrises and crater-type defects in concrete pavements
  • Bridge deck and approach-slab patching ahead of a deck-membrane overlay (once moisture is below 6 percent)

Key advantages

  • Reopens to traffic in about 2 hours at 20 degrees C (4 hours at 10 degrees C), drastically cutting lane-closure and downtime
  • Single deep pour from 25 mm up to 250 mm without separate build-up coats
  • Controlled heat of hydration prevents thermal cracking even in thick sections
  • Shrinkage-compensated with low drying shrinkage (<300 microstrain at 7 days) for crack-free, durable repairs
  • BS EN 1504-3 Class R4 certified, suitable for repair methods 3.1, 3.2, 4.4, 7.1 and 7.2
  • Pre-bagged single component eliminates site-batching errors; only clean water is added
  • Does not normally need a primer yet still achieves high bond strength to the substrate
  • Contains no chloride admixtures and is alkaline, protecting embedded reinforcement
  • Low permeability gives strong resistance to chlorides, acid gases and oxygen ingress
  • Can be left as a trafficable wearing finish or overcoated with deck membranes and coatings

Limitations & considerations

  • Strictly a horizontal-use product; only minor gradients up to about 2.5 percent are catered for, not vertical or overhead repairs
  • Very short working life (stiffening from around 10 minutes) demands an organised, pre-briefed crew and a forced-action mixer
  • Free-fall mixers must not be used and part-bag mixing is prohibited, which can be inconvenient for small touch-ups
  • Must not be applied when temperature is 5 degrees C and falling, and not exposed to moving water or heavy rainfall before final set (risk of surface scour)
  • Substrate must be brought to saturated surface dry (SSD) condition first; missing this step compromises bond
  • Maximum bay area is 4 m squared per pour, so very large areas need to be sectioned and sequenced
  • Bag-to-bag continuity matters: pours must follow within 10 minutes to avoid cold joints, which is demanding on hot Indian sites
  • Reduced shelf life (under 6 months versus 12) if stored in high heat or humidity, a real concern in Indian monsoon and summer conditions

Selection & best practice

Plan the repair before opening any bag. Saw-cut and angle the repair perimeter to at least 12 mm and break out to a total minimum depth of 25 mm, exposing and abrasive-blasting any corroded steel to a bright condition; prime exposed bars with Nitoprime Zincrich Plus and let it dry. Bring the concrete substrate to saturated surface dry (SSD) by pre-soaking and then removing free water just before placing. Mix only full 25 kg bags in a forced-action mixer (or an approved Renderoc paddle on a slow heavy-duty drill for one-bag mixes), adding the bag to 2.5 litres of water and mixing two periods of about 3 minutes with a scrape between; adjust consistency only within 2.2-2.8 litres per bag. Because stiffening can begin within 10 minutes, stage labour so pouring, tamping for full compaction around steel, and steel-trowelling to a closed surface happen continuously, keeping successive pours under 10 minutes apart. Cure immediately in fast-drying or hot conditions using Concure WB, Nitobond AR or taped-down polythene sheeting; use only polythene where a deck membrane will follow. In Indian summer (above 35 degrees C) store bags in shade and mix with cool water; in cold spells down to 5 degrees C use warm mixing water up to 30 degrees C. Do not place over moving water, and protect a fresh repair from heavy rain until final set.

Frequently asked questions

What is the maximum thickness Fosroc Patchroc 250 can be applied at in one pour?
It can be placed from a minimum of 25 mm up to a maximum of 250 mm in a single application, in bays of up to 4 m squared. Greater build-up is achieved by applying multiple layers once the previous layer has set and been comb-scratch keyed.
How soon can the repair carry traffic?
Patchroc 250 generally accepts pedestrian and vehicular traffic in about 2 hours at 20 degrees C, extending to roughly 4 hours at 10 degrees C. This rapid turnaround is its main advantage for live carriageways and operational floors.
Does Patchroc 250 need a primer or a bonding agent?
On a correctly prepared, saturated-surface-dry concrete substrate it does not normally require a primer and still develops high bond strength. Exposed reinforcing steel should, however, be primed with one coat of Nitoprime Zincrich Plus (a second if continuity is in doubt).
How much water do I add, and can I mix part bags?
Add 2.2 to 2.8 litres of clean water per 25 kg bag (about a 0.10 water:powder ratio), using a forced-action mixer. Part-bag mixing is not permitted and free-fall mixers must not be used, because inconsistent mixing or water content sharply reduces performance.
Is Patchroc 250 suitable for vertical or overhead repairs?
No. It is designed for horizontal use and only minor gradients up to about 2.5 percent. For vertical and overhead concrete repairs, Fosroc’s Renderoc range of hand-applied or sprayed repair mortars is the appropriate choice.
What standard does Patchroc 250 comply with, and is it structural?
It is classified R4 to BS EN 1504-3, the highest structural repair class, exceeding the 45 MPa compressive requirement, and is suitable for repair methods 3.1, 3.2, 4.4, 7.1 and 7.2. It is therefore suitable for structural concrete repair.

How we position Fosroc Patchroc 250

Patchroc 250 is Fosroc’s specialist answer for deep, fast, horizontal concrete repairs, and it should be specified where downtime and section depth are the governing constraints rather than as a general all-rounder. Within the Fosroc range it sits above the general-purpose Patchroc GP (better suited to smaller, shallower emergency potholes) and complements the Renderoc family, which covers vertical and overhead hand-applied and sprayed repairs that Patchroc 250 cannot do; on the same job it is typically paired with Nitoprime Zincrich Plus for steel priming and Concure WB or Nitobond AR for curing. For Indian buyers comparing brands, credible alternatives in the fast-set thick-section pavement-repair space include Sika’s rapid-hardening repair concretes and patch-repair mortars (Sika MonoTop and rapid pavement systems), MBS (MYK Schomburg) repair mortars, Dr. Fixit (Pidilite) concrete-repair micro-concretes, and STP (Shalimar/STP Limited) repair products. Most general repair mortars from these ranges are optimised for thin to medium sections; Patchroc 250’s combination of 250 mm single-pour depth, controlled exotherm and a 2-hour traffic time is its genuine differentiator for highway and airport work.
