What is it?

A wall-to-wall expansion joint cover system from D-Seal, extruded in architectural-grade 6063-T6 aluminium with a mechanical lock profile that retains the cover over the movement gap.

Where is it used?

Interior and exterior wall movement joints in hospitals, hotels, campuses, commercial corridors and public buildings — anywhere a structural joint sits in a visible, high-traffic wall.

Why use it?

The lock profile keeps the cover captive through repeated building movement, avoiding the loosened, rattling or missing plates typical of screw-fixed joint covers.

How is it applied?

Side frames are anchored to sound substrate on either side of the joint, set parallel at a consistent gauge, and the cover is snapped fully into the lock profile; fire, acoustic or water barriers go into the joint first where required.

About D-Seal Aerostar

Dseal Aerostar is a wall-to-wall expansion joint cover system extruded from architectural-grade 6063-T6 aluminium by D-Seal, an Indian manufacturer of building movement joint systems. It spans the structural gap between adjacent wall sections and is built around a mechanical lock profile: side frames anchor to the substrate on either side of the joint, and the cover engages into a captive fit that holds it in place as the building moves. The result is a clean, continuous line across a joint that would otherwise read as an open slot in the wall.

For engineers and consultants, the recurring problem with wall joint covers is not day-one appearance but year-three condition — screw-fixed plates work loose under thermal cycling and traffic vibration, edges lift, and covers go missing in busy corridors. Aerostar’s retained-cover approach targets exactly that failure mode, which is why it gets specified for hospitals, campuses, hotels and civic buildings where joints sit in full public view. Space Arc Engineering supplies the system as an authorised D-Seal distributor and applicator, supporting joint measurement, profile selection and installation across Delhi NCR and Pan-India.

The technical insight

An expansion joint cover has a contradictory job: it must stay fixed while everything around it moves. Plates bolted rigidly across a joint transfer that movement straight into their fastenings — every thermal cycle works the screws, and eventually the plate rattles, lifts or detaches. Aerostar resolves this with its lock profile: the extruded cover engages mechanically into the anchored side frames, so it is captive without being rigidly clamped, and the joint can open and close beneath it while the engagement keeps it seated. The choice of 6063-T6 aluminium matters here too — the alloy extrudes to tight tolerances, so the lock geometry stays consistent along the full profile length, and its self-forming oxide layer gives the exposed section long-term corrosion resistance without applied coatings.

Where it is used

  • Wall-to-wall expansion joints in interior corridors and circulation areas
  • Exterior facade and cladding movement joints
  • Hospital and healthcare wall joints exposed to constant trolley and foot traffic
  • Educational campuses and institutional buildings with multiple structural bays
  • Hotel and hospitality interiors where joints sit in guest-facing walls
  • Public and civic buildings with long, visible wall runs
  • High-traffic commercial walls where cover dislodgement is a known maintenance issue

Key advantages

  • Lock profile keeps the cover mechanically captive through repeated wall movement
  • Sharply reduced risk of covers loosening or going missing in busy corridors
  • Slim, continuous architectural line suited to exposed, design-sensitive locations
  • Extruded 6063-T6 aluminium resists corrosion through its natural oxide layer, with no coatings to renew
  • One profile family serves both interior and exterior wall joints, simplifying specification
  • Robust, low-maintenance metal system for the life of the facade or fit-out
  • Manufactured and supported in India, with more practical lead times and spares than imported systems

Limitations & considerations

  • Not a fire or acoustic barrier on its own — rated joints need a compatible barrier insert behind the cover
  • Provides no waterproofing; exterior joints require a gasket, membrane or sealant detail in addition to the cover
  • Wall joints only — horizontal and trafficked joints need a dedicated floor joint system
  • Performance depends entirely on the frames being anchored to clean, sound, true substrate
  • Profile size and movement capacity are project-specific, so joints must be measured before ordering

Selection & best practice

Start with measured joint data, not drawing dimensions — confirm the actual gap width and the expected movement range before the profile is selected. Prepare the substrate so the side frames land on clean, sound, true concrete or masonry; anchorage quality decides how the whole system performs. Fix both frames parallel and at a consistent gauge along the joint length, then engage the cover fully into the lock profile — a partially seated cover is the most common installation defect and defeats the retention mechanism. Where the joint must also deliver fire, acoustic or water performance, install the compatible barrier or gasket in the joint before closing the cover. Finally, coordinate transitions where the wall joint meets floor and ceiling joint systems so movement continuity is not broken at the junctions.

Industry use cases

Healthcare

Corridor wall joints in hospitals stay covered and flush despite round-the-clock bed, trolley and foot traffic, eliminating the loose plates that become snag and hygiene hazards.

Commercial & IT parks

Long circulation walls in office campuses carry visible structural joints; Aerostar keeps them as an unobtrusive line rather than a recurring maintenance ticket.

Hospitality

Hotels use the slim profile in lobbies and guest corridors where an open or patched joint would undercut the quality of the interior finish.

Education & institutional

Campus blocks built in multiple structural bays get a consistent joint treatment indoors and out from a single profile family.

Public & civic buildings

High-footfall civic buildings benefit from the retained cover, which resists the tampering and dislodgement common in public corridors.

Frequently asked questions

What joint widths and movement can Aerostar accommodate?
Profiles are configured per project rather than sold in one fixed size. Share your measured joint width and expected movement range and Space Arc will select the matching Aerostar profile from the D-Seal range.
Is Aerostar waterproof for exterior wall joints?
No. The cover manages movement and appearance, not water. Exterior joints need a compatible gasket or membrane detail behind the profile — typically a D-Seal barrier accessory or a movement-joint sealant such as Fosroc Nitoseal MS600.
Does the system carry a fire rating?
Not on its own. Where the wall assembly is fire-rated, a compatible fire barrier insert is installed in the joint behind the cover so the rating carries through the movement gap.
Can the cover work loose in high-traffic corridors?
The lock profile exists for exactly that risk: the cover engages mechanically into the anchored side frames and stays captive as the joint moves, unlike screw-fixed plates that loosen under cyclic movement and vibration.
Can I use the same system for floor expansion joints?
No — Aerostar is a wall-only system. Horizontal and trafficked joints need a dedicated floor joint system, which Space Arc can supply from the same D-Seal family.
Does Space Arc install Aerostar or only supply it?
Both. As an authorised D-Seal distributor and applicator, Space Arc supports joint measurement, profile selection, supply and installation across Delhi NCR and Pan-India.

How we position D-Seal Aerostar

Aerostar is the wall-to-wall cover within D-Seal’s expansion joint range; the same family includes AeroGuard, ClampJoint, the Corner Joint System, DriveFlex, the Bellow-Grade System and DuraEdge Seal for other joint conditions, so a complete floor-wall-ceiling joint schedule can be sourced through Space Arc as one package. Where the design calls for a flush, sealed movement joint rather than a mechanical cover — or a weather seal behind an exterior Aerostar profile — Fosroc Nitoseal MS600 from our Fosroc sealant range is the natural pairing.

Preferred brand · Fosroc equivalent

Fosroc Nitoseal MS600 — Specifiers choose Nitoseal MS600 when a wall movement joint is better served by a flush, gun-applied sealed finish than a mechanical cover, or to weather-seal exterior joints behind an Aerostar profile.
